Fabrication looks like a manufacturing activity, but on an industrial project it behaves like a scheduling activity. Steel arrives, it either fits or it does not, and whether it fits was decided weeks earlier by decisions that had nothing to do with welding.

Where fabricated items go wrong

  • The drawing did not match the site. Structures move, equipment gets installed slightly off position, and a spool or bracket fabricated to the original drawing no longer fits.
  • The mounting arrangement was assumed. A replacement chute or guard fabricated from a photograph rather than measured mounting dimensions will need modification.
  • Material or thickness was specified generically. Plate thickness that is adequate structurally can still be inadequate against abrasive wear.
  • Delivery sequence did not match erection sequence. Everything arrives at once, the wrong item is on top of the stack, and the crane is idle.
  • Coating was an afterthought. Surface preparation and coating applied after installation is always worse and more expensive than coating applied in the shop.

Questions worth answering before fabrication starts

  1. Has anyone measured the actual mounting arrangement, or are we working from the design drawing?
  2. What is this item exposed to — abrasion, impact, heat, moisture, chemicals?
  3. How will it be lifted, positioned and fixed on site, and does it need lifting points?
  4. Does it need to be delivered in pieces because of access, and if so where is the site joint?
  5. What is the coating specification, and is it applied before or after installation?
  6. What is the erection sequence, and does delivery match it?

Fabrication and installation as one scope

The most common source of fabrication disputes is the boundary between the shop and the site. When one party fabricates and another installs, a poor fit is a commercial argument before it is a technical one, and the plant waits while it is resolved.

Awarding fabrication and installation as a single scope removes that boundary. The team that measured is the team that fabricated, and the team that fabricated is the team that has to make it fit — which changes how carefully the measuring is done.

Fabricating replacement parts

On operating plants, much fabrication is replacement rather than new-build: a worn chute, a cracked screen body, a damaged guard, a support that has corroded. Here the fastest route is usually reverse engineering from the worn part combined with measured mounting dimensions — and a deliberate decision about whether to reproduce the original or improve it. A chute that wore out in eight months is telling you something about its original specification.

Planning around plant conditions in Saudi Arabia

Two local conditions deserve specific attention at the specification stage. High ambient temperature affects coating selection, cure times and anything with a cooling requirement. Abrasive dust affects wear allowances, sealing details and the working life of every moving joint. Both are cheaper to design for than to repair around.
